Looking good Justin. Amazing what a deadline does for progress!
Bummer about the doors. Don't think there's a simple solution for that one given how they mount on a Mk1, but could you make the mounts adjustable at the A pillar similar to a Mk2 if you were going to cut and shut anyway?
So a bit distracted the last two weeks. Given I hadn't been trackside for too long I thought id take the subazuki to Mallala for a quiet sunday drive. Its first Australian track day wasn't kind.
It handled great, the AWD obviously working under certain conditions, the tyres were wonderful, given they are cheap but new Achillies 123 and the brakes, wilwoods on big disks were magnificent. It made good power and was making good speed. But the third session ended in catastrophic engine failure! selecting 4th just before the main straight kink circa 180-190 kms/h and it went pop. I pulled over as soon as possible as the cabin filled with smoke and everything behind me disappeared in smoke Small fire was extinguished by the marshalls over the cat converter when they arrived, and I was towed back to the pits. I couldn't see anything wrong, and first though gearbox, given when it happened, which made me sweat as its the rare AWD unit. so thought Id see if it turned over, which it did, so I turned the fuel on and started it, which it managed and ran, but didn't sound healthy, Oh @#$% it is the gearbox I thought! Popped my head under the bonnet and was promptly covered in oil...not gearbox oil! killed it and removed the throttle bodies giving access to between engine and firewall. found this in the pool of oil
looked closer, and found this
and poked around and retrieved this
I'm not an expert but this looked different last time I saw it. Looks like rod bolt failure, 2000rpm below claimed redline all day! The head looks like its survived, number 3 piston, with failed rod has evidence of strike so I'll replace the 4 valves, probably all 16 while i'm there.
Engine will come out Saturday so Ill see what state the CP pistons are in but may order new smaller ones as they are at maximum bore. New block is ready to head to machinist to suit selected pistons and a new crank sourced as Im guessing the old one punched the rod out the back and will have damage. Fortunately it was number 3 that failed, 1,2 and 4 would have resulted in damage to electrical or power steering parts!. To prevent it happening again I've got a super duper set of H beam rods on their way with ARP bolts...it would be rude not too. JP

Good to hear you've got a range of upgrade parts ready to go. Should be a real screamer second time around. Looking forward to an update once the new engine is built.
On a side note how does the AWD work in those things? I gather its predominantly FWD so how does it get drive to the rear? Viscous coupling or other method?
stripped the old engine to see whats reusable, short answer...not much! block holes make good place to lock crank
couldn't do much more damage!
So looks like rod bolts have stretched on number 3 crank journal has been hammered until rod bolt broke, peeling conrod cap off smashing sump and then the crank freed itself and next time round punched the rod out the back of the engine. the piston has somehow triangulated the bore at the base and as you see distorted itself like techtonic plates there are probably 10 cracks or tears in the remaining piston. shrapnel has littered the engine, half a rod bolt is wedged between cylinder wall and oil journal, such I cant move it, the head has taken a hit and bent 4 valves, cams are being tested as I had solid lifters, lifter buckets may also be toast. the girdle braces were sheared, and 3 pistons have shrapnel marks around their skirts. so much for reusing the Arias! So its f....ed!
as for the AWD system. Yes the factory car has a viscous coupling in the nose of the rear Diff, drive is taken off the back oft he front differential. Mine has been set up to oversteer with spring rates, geometries and driving style, but it is evident when the rear drive kicks in as the front scrabbled for grip...which was rare as I didn't have that much power and car sits pretty flat. But it probably made itself most evident on opening tight corner exits as the rear was a bit more tail happy under power. In London I had the chance to try it on snow...in London I found a fairly empty block and effectively did circle work around the estate with the back end very lively as the car transitioned from front to rear drive.

Ok black car fixed! Utes top end rebuilt, plastering at home finished (Ok its not but don't tell the missus) I've always wanted to try this so here we go!
I like it, wonder if it will work? also not like I haven't better things to do!!!

Not a lot to report. Our visas arrived today so we are off to the UK for work...again. Been busy preparing everything else for storage or rental or sale. but small progress has been made to the escort, 150 small jobs like grinding, trimming, smoothing have been done, filler work of rear bubbles is started, and I stripped and painted the modified rear wheels. will clear coat this weekend when I finish off the Ute (for sale by the way) Next job is painting escort! I promise!
also building new engine for subazuki J ever distracted P

So its not going to be finished but must be back on its wheels! Had the sand blaster out so treated the plenum as paint was flaking a bit!
been body filling for a few days!
So sills, and rear lower 1/4 are done with surprisingly OK edges added the final bracket from tunnel to rear lateral cage member and a platform for handbrake should I want to go that way in the future
But have finished the ute
and most of the architraves, skirtings, kitchen bulkheads and fireplace at home. A mad rush but hey!

Wow looks good Justin. Nothing like an immovable deadline to see that things get done. What are you going to do with the car while you are OS - can you take it with you?
Thanks Nev, yes its full steam ahead on so many fronts and escort seems to have come up well, outside will be done in Matt black in next few days Car, car trailer and subazuki along with all the tools, spares and staying behind house goods are to be packed into a 40 footer with mezzanine and stored until we actually know whats the long term plan. Oh that reminds me, I need to build a mezzanine in the container...
Matt, There are two types of reflective foil on the car. One sourced locally at our race parts shop, another from the U.S.A. There's nearly 200 bucks in it! Better work forever! The local stuff is thinner and harder to use, its on the inner guard. The bulkhead uses the thicker American stuff which coped with curves better...but neither were easy because of the complex curves...next time I'm doing it in strips rather than sheets JP

Thanks guys, Noono, the gold sheet is a heat shield, good for 850 degrees I think. The turbo is probably gong to get warm and is only a handful of mm's away, same across the bulkhead, hot turbo exhaust under my feet. Need all the help I can get JP
