I have a 1972 Mk1 Escort 1300XL with square headlights. I have a round headlight grille that is in fantastic condition, only a tiny little depression on the outer rim which could be lovingly tapped out.
Whats the best way to do the conversion? Weld in panels to the existing headlight holes and then recenter the new lamps etc? Or is it buying a whole new front radiator support panel like ?
Who's done it? Can anyone recommend a body shop to speak to about this in Adelaide? What else is involved that I'm missing. Are those reproduction panels a worthy investment or a waste of time in this instance.
No need for cutting and welding, Do as the factory did for their early round headlight cars. Form up a blancking poece that covers the squareheadlight hole and cut a round hole in it for the round headlight. Bit fidly with holes for adjusters etc but its much easier and cheaper than welding and painting and of course can easily be reversed. Other way is you can sometimes get rust repair corners for the front panel with round headlight holes or as you found a complete front panel, but if the existing one is in good condition not needing replacement thanId suggest option 1 above.
So does the blanking piece use the existing holes for the rectangle headlights to attach to the front panel? Gary P do you remember what thickness sheet metal you used? I need to buy some headlights this week, are they a 7" sealed beam?

Shove some thin card into the rectangular headlight apertures on the car and press it into all of the corners to get the shape. Then cut the shapes out and use as a stencil on some 2-3mm aluminium. (What I used was probably a bit OTT in thickness but it allowed me to use some nice neat counter-sunk cap screws to hold them in)Put the blanks in the apertures temporarily, then I put the grille on and used that to trace where the lights go.

I took the car into the engineering firm around the corner, they said they can cut the aluminium for me no worries.
Gary P how did you do your headlight adjustment? Did you have the round headlight bowls/housing that you mounted in your backing plate? Or did you have beams that had adjustment within the unit?
What you need is a 7" H4 SEMI-sealed conversion kit, available from any major parts retailer (Autobarn sells them). These come with their own buckets, so you cut the holes to suit the size of the bucket.
